Why Plant Maintenance Falls Apart the Moment Your Technicians Go Offline.

Manufacturers lose more to unplanned downtime every year, not less. A 2022 global survey of manufacturers by Siemens (Senseye) found the average large plant loses $129 million a year to unplanned downtime, up 65% in two years, and that the cost per hour of downtime had risen at least 50% across every sector surveyed, from $39,000 an hour in consumer goods to roughly $2 million an hour in automotive. Most plants have already bought the software meant to prevent this. Work order systems, asset registers, inspection checklists: the tools exist. So why does unplanned downtime keep climbing?

Talk to a maintenance team long enough and the answer is rarely the software itself. It is where the work happens.

Maintenance does not happen at a desk.

    Plant maintenance is performed in substation basements, tank farms, underground tunnels, and remote sections of a site that a phone signal never reaches. A technician diagnosing a pump failure forty feet underground is not going to wait for a page to load. They write the finding on a clipboard, finish the job, and enter it into the system later, if they remember to, and if the details have not gone stale by then.

    This is not a training problem or a discipline problem. It is a design problem. An analysis of field technician adoption published in 2026 by mobile maintenance vendor Prometheus Group makes the point plainly: technicians abandon apps that require a live connection in low-signal areas, and once a team reverts to paper, reversing that habit is difficult.     Reactive maintenance is a symptom, not the disease.

    It is tempting to describe the resulting pattern, chasing failures instead of preventing them, as reactive maintenance, and to treat it as a scheduling or staffing problem. That framing misses where the breakdown actually starts. A maintenance program cannot become predictive if the data feeding it is incomplete, and the data is incomplete because the software stopped working the moment the technician walked out of range.

    Most plant maintenance software was built and tested in an office, on a stable connection, by people who were never asked to use it forty feet underground with gloves on. That gap between where software is built and where maintenance actually happens is the real driver behind the downtime numbers above, more than any single tool’s feature list.

    What this means for plant maintenance leaders.

    A few questions worth asking before buying anything new:

    Where on your site does the signal actually drop, and does your maintenance team know it before they walk in? Most plants have never mapped this, even informally.

    What happens inside your current system the moment a device loses connection? Does the technician lose their work, or does it wait and sync automatically once they are back in range? For a lot of maintenance software, the honest answer is that nobody has tested it.

    How much of your current asset history was entered same-day, on the spot, versus reconstructed later from memory or a paper note? That gap is a rough proxy for how much of your downtime data can actually be trusted.

    None of this requires new headcount. It requires treating connectivity as a maintenance planning input, the same way you already plan around parts availability or technician certification.

    The fix looks different depending on what you run.

    For plants running maintenance on top of SAP specifically, the offline problem compounds with an integration problem: the systems that hold the asset master data and the systems technicians actually touch in the field are often not the same system, which means a sync issue is not just a lost work order, it is a data mismatch between two systems of record.
